Has anyone had a problem with an emailed document looking different than the one you see on the screen. It seems the font changes enough in size to throw off the layout (ie fields wrap/don't fit that are fine in the word version). The client does not have any Adobe products installed on the PC so I can't change their properties although I have read some things regarding that.

This is a known issue with GP 2015 / 2013.
The good news is that this has already been fixed for almost all of the reports (in both 2013 R2 and 2015 R2)! Specifically the Year End hotfix for this year fixed the issue.

If you don't want to upgrade, you would have to make the modifications yourself.
