Inventory over allocation

We are having a frequent problem with allocations.  Our inventory is lot controlled and we are using manufacturing as well as GP 2010.  Our issue is that the system is allocating more inventory than exists.  In the iv00300 table the quantity received may be 2454 pcs of an item/lot number but it will show 6000 allocated.  When the user attempts to use that item/lot number it shows on the screen as (3546) and they cannot do their job.  This morning I kicked everyone off and ran Reconcile on a section of the parts affected.  It cleared out the over allocations.  I then ran it again against another group of affect parts.  They were corrected but the first group is again over allocated.  While we have some manufacturing orders that are completed with the inventory allocated not issued the quantities but don’t seem to match up with the issue.  While I have worked with this system for four years the original setup was done around  2005 by 2-3 different consultants/companies and predates V9.  Has anyone seen this issue before?

    Update:  We found that any picklist that was saved not issued triggered this problem.  When we posted the picklist the part was removed from the over allocation.  However, the amount over allocated was not directly related to the quantities on the pick list so that is still a mystery.  Also, this only accounted for about 75% of the issue, 25% is still occurring without orders to trigger them.  Does anyone think that running check links might account for the missing 25%?  

    Also, I am still wondering why the system would react this way.  If saving a picklist partially complete causes problems why allow the process???

    Note: we had a MO that had it's inventory saved on the pick list but not issued.  This registered as allocated.  When I had the users issue off the pick list the over allocations dropped off the system for these part numbers.  This could be coincidence, but I don't believe in them.  If this is our issue why is the system so over allocating the quantities as the user is putting in the amounts and lot numbers for the pieces we have picked and are leaving the rest alone.  Any ideas.

    No luck on the override button's so far.  The only usage I've found involves non "official" inventory items such as marketing materials and catalogs.  Any other ideas???  I'm still testing and searching.

    Hi Patrick,

    We have the same problem here.  What we found was that even though inventory is set to NOT allow negatives, manufacturing will still allow the planner to "override" when he releases the MO.  We have the system set to auto-allocate on MO release.  So, we've trained our planners to never use the override option and the problem has been minimized, though not completely resolved.  I do run reconcile at least weekly even though it takes several hours because of this.  Note that we are also using multi-bin, which I attribute most of the problem to (rightly or wrongly).

    That's one of the weird things on this one.  If I go to the item allocation screen it will show maybe 7500 allocated for all lot numbers and also all the orders/MO's, but when I go to the table iv00300 it will show 12,000 allocated for one lot number.  I have been searching for the demand that is causing this allocation without luck.  I've checked Sales orders, Manufacturing orders, Back orders,... and even BOM's any suggestions?

    Well, allowing negatve WIP implies that you can receive or close an MO prior to issuing the material to it.  Not sure that would cause the issue.  Have you been able to trace back to documents that are creating the over-allocation?

    In inventory control setup I didn't find a allow negative, but in manufacturing it is set to allow negative wip quantities.

    By chance is your system set to allow negative inventory?  Check your Inventory Control setup.  Not saying that's it, but it could be.
