Production Orders with Advanced Warehouse issue releasing with inability to Pick for Consumption

Hi all,

I have a strange issue with is literally doing my head in.

We have entered all inventory into BC using a Warehouse Physical Count and can see all our items in both Warehouse ledgers and Inventory.  So, all good I assume.

We have created some items with Product BOM's and are attempting to process a Production Order.  Items required are in the Warehouse BINS, and not in the Consumption Bins.  We enter the Production Order as a Manual Firm Production Order without issue. When we try to Release the Order, we are prompted with a popup stating that there ITEM No XXXX is not available in the Consumption Bin. 

There is no way to generate a Warehouse PICK from the Firm Production Order and no way to Change the State of the Production Order to Released without a Manual Movement from the Warehouse Bins to the Production Consumption Bin.

What are we doing wrong?  What haven't we setup, as I assumed that we would be able to generate a Warehouse Pick before processing the Production Order.

    It sounds like your components are setup as Forward Flushing, hence the system trying to consume the components when you Release the Prod. Order.  If you change their flushing method to either Manual or Backward you'll be able to Release your Prod. Order without triggering the consumption.

    I typically suggest the Pick Worksheet to generate Picks, but I think you can manually generate the Pick from the Released Prod. Order as well.  I'd have to test if the Pick Worksheet suggests Picks for Firm Planned Orders.

    If you're end up switching to Backward Flushing, make sure you utilize Routing Link Codes to speed up the timing of the Consumption of Components.

    Oh wow!  This is my glass shattering, why couldn't I see it moment!

    That makes a lot of sense.  I just manually managed to process an order by completing a movement of the items into the Consumption Bin and was then able to release it.  When I processed the Consumption journal, I noticed the forward flushing but it didn't occur to me that this was the issue.  I had been advised by an "expert" that Forward Flushing was a better option in this case, but the more I read up on it, I think Backward will resolve several minor issues.

    I will test all of this out tomorrow and confirm if it resolves the issue.
